Sudden Shutdown of an Impact Crusher during Operation: Common Causes and Solutions

For large-scale mining and aggregate production enterprises, a sudden or abnormal shutdown of an impact crusher can cause significant damage to the machine and severely disrupt production workflows.

Unexpected equipment failures are not uncommon in industrial operations. However, for large-scale mining and aggregate production enterprises, a sudden or abnormal shutdown of an impact crusher can cause significant damage to the machine and severely disrupt production workflows. Understanding why an impact crusher stops abruptly during operation is crucial for minimizing downtime and preventing costly repairs.

Most impact crushers are equipped with an overload protection device. When the crusher is subjected to a load exceeding its design capacity—for example, when processing material that is too large or too hard, or when uncrushable objects enter the crushing chamber—the protection system automatically cuts off power, bringing the machine to a halt. This is a safety feature, not a malfunction, but it indicates that feed conditions need to be reviewed.

The electric motor is the heart of the crusher. Sudden stoppage can result from motor overheating, a short circuit, line fault, or faulty wiring connections. Operators should inspect the motor for unusual noises, excessive heat, or burning smells. Identifying the root cause—whether electrical or mechanical—is essential before restarting.

The drive belts transmit power from the motor to the rotor. If the belts are loose, worn, or glazed, they may slip under load. In severe cases, slipping can cause the rotor to stop turning even while the motor is running. Regular checks of belt tension and wear are necessary. Replace any damaged or stretched belts promptly.

One of the most common causes of sudden stoppage is the entry of foreign materials—such as tramp iron, reinforcing bars, or large tool bits—into the crushing chamber. These objects can jam the rotor or damage the blow bars and impact plates. If this occurs, the crusher must be stopped immediately, the foreign object removed, and the internal components inspected for damage before resuming production.

Bearings support the rotor and endure heavy loads. Insufficient lubrication, incorrect bearing installation, contamination, or natural wear can cause bearings to overheat. As temperatures rise, thermal expansion may increase friction to the point where the rotor locks, triggering an automatic shutdown. Regularly monitor bearing temperatures and ensure proper greasing schedules are followed.

Many modern impact crushers use hydraulic systems to adjust the discharge opening or to open the crusher frame for maintenance. A hydraulic failure—such as a leak, pump malfunction, or blocked valve—can prevent normal operation and may trigger an emergency stop. Operators should check hydraulic oil levels, pressures, and component integrity if a hydraulic-related stoppage occurs.
